A hot air balloon refers to a kind of aircraft that consists of a bag and hot air. The bag is also referred to as the envelop and it is designed in a way that it can contain heated air. The envelop of the balloon is made from various materials such as Dacron and ripstop nylon. The manufacturing process involves cutting the material into panels and then sewing them together. The sewing of the panels together is done along with load tapes for holding the gondola in place. The panels are referred to as gore sections or gores, and they extend from the mouth of the envelop to the crown.

The number of gore sections included in the envelop vary a lot. Some have few gores such as four while others have large umber numbers of gores, reaching 24 in some cases. A metal ring is incorporated at the top of the envelop. Load tapes to which the basket is attached attach to the ring at the crown. At the bottom, load tapes are made into a loop for the basket to attach to.

A method called French fell, double lap seam, or French felled is used for sewing panels of the envelop together. In this method, fabrics are folded over one another at their edges, with the load tape included and then sewn using two rows of paralleled stitching. Other methods that may also be used instead of French fell are zigzag and flat lap.

To make the envelop air- and water-tight, a coat is applied over it. Silicone and polyurethane are the two most commonly used coats today. The effective life of the envelop is reduced or exhausted by the degradation and weakening of the coat applied on the envelop. Common causes of degradation of the coat include mechanical wear and tear, heat, and moisture.
